I'm gonna bolt up my new header real quick and then check back in a few or if anyone knows how to use a multimeter and could walk me through it you could PM me with a phone number?

I'm struggling coming up w/an idea. Try testing for resistance between your two wires in the connectors and see if you get anything. If not, you've got a short somewhere which is disrupting continuity. Could be in the sockets around the lights themselves?

There should be a dial for changing your settings. There should be multiple locations that have a symbol that look like an upside-down u (symbol for ohms). An ohm is a measure or resistance. Each one of these should have something like x1,x10,and x100 or maybe 200, 2000, 20k, 200k, etc. Any of these will work. Flip the dial/switch to one of those positions and connect a lead to each of the wires (positive or negative orientation doesn't matter for measuring internal resistance). If you get movement on your needle indicator, showing a value, there is continuity and SHOULDN'T be a short.

Ok I checked sockets and they are good. So I figured I'd fire it up to see if the new header was sealing good and POP! Main fuse blew! So I unplugged starter/headlight switch and the fuse doesn't blow but now when I plug it back in it blows right away. When it was running it was ok till I throttled ip and then it blew and now won't stay energized long enough to even get the fuel pump to run before the fuse blows.

Shoot. You've got a short in your kill switch then it sounds like. Have you done anything electrically to the quad? Any tether kills or anything? My Pro Armor tether wiring messed up and kept blowing my main fuse...still don't know why, so I just wired it myself.

Nothing! It was bone stock when I bought and all I've done so far is exhaust and rear tires/rim, chain just mechanical things. Tracing these wires is a pain in the ass too, some go to a dead end that's tapesnoff some got to plugs that have dummy plugs in them! Is it possible to test the switch assembly or di I have to buy one and hope that's it?

This is probably blasphemy on this site but I have had my Rincon up to the top of the tank in water and mud and never one issue with it! Had this just over a week and already gotthe harness un taped! Damn! And I only did some woods riding!

It's a good quad man. Don't give up on it yet. I love Hondas too...but I promise you that this Kawi can take some mud. If it would let me upload some pics I'd show ya what mine looked like during our race last weekend. Try starting it again w/the lights and taillight unplugged and let me know. I wonder if the issue is in the light contract of the switch...
