You are either under-tightening your flange nuts or your exhaust gasket to your mid-pipe going into the slip on is too loose. This is caused from excess vibration. These titanium headers are horrible for cracking under any minute over-vibration and can only be welded in an argon sealed chamber. I learned the hard way.

Argon sealed chamber eh? Should be able to just back purge with argon and the TIG torch should take care of the outside. My stock header pipe is still looking just fine after 2 years of just dunes and trail riding. If it does go out, a buddy has a couple extras.

That's true. Its a lot easier to weld Ti with tube than it is with flat plate. As long as there is no turbulence, the HAZ on the outside should stay covered with argon long enough to not have any problems.

Hmmmm...I don't know much about welding ti. A chamber is what I was told by a series of about 20 welders here in central indiana when I was trying to get mine fixed last minute before a race...so I figured if they were all in agreement they were probably right. That's a little bit too much coincidence for me. lol

An argon chamber is ideal. That I will not argue with, so your 20 people are all correct.

However, not very many people have a setup like that to work with. In reality, you can get away without one by using other techniques.

Ok. I appreciate the information. It was weird to me b/c to be honest I hadn't ever heard of one, and the one place that had one wanted over $100 to weld it. Most of the guys I talked to, even some that built race car chassis, had never messed w/welding Ti and said they didn't think the welds would hold very long w/o it being in a chamber. For all I know maybe they just weren't good welders...but I searched hi and low. Lol

I ended up JB welding mine as a back up. Hahahahaahahahahaha. I'll sand that crap off sometime and take some pics. If I had ridden any longer w/it I woulda blown a chunk outta mine too. When I went to take it off it was almost cracked all the way around.

mine busted to its very very commin on these head puipes because they are thin titanium. mine was easily big enough for a golf ball in the same spot you described but kawi gave me a new one fo free
